        My bad. Chances are if you sent it back, they checked it and it's good. You can pop the rear cover off and take a look at the brushes just to make sure they are okay. Easy to do. Make sure you are using correct starter bolts too. Sounds like the starter drive is hitting the ring gear and not meshing properly. Add a shim or two and see if it helps. Another way to test the meshing would be to take the solenoid off the starter while it's on the engine and manually pull the plunger to engage the drive gear, it should mesh smooth and easy with the ring gear, if it binds or does not go into the ring gear you will need to shim the starter away from the ring gear. Like I mentioned in a prior post, I rebuilt my starter and had meshing problems too, one shim fixed it. PS, Make sure battery is disconnected when playing with starters.

          Thanks Kurt,

          I have done all that you recommended, shimmed, pulled plunger, everything lines up properly. I used my solenoid with a NAPA starter and it works perfectly....

                  Okay, So I assume it was working well before the rebuild. Check the starter drive to see that it matches the working starters drive. If that matches, you could swap out the guts of the working starter with your original numbers case. It's not difficult, You would keep your original case, windings and brushes, everything else will be swapped out. The hope here would be that the windings are not your problem. I've done this several times to rebuild starters and keep the numbered cases. If the windings are your problem, you need to send it out. Getting the windings out requires a special tool to remove the screws in the case that holds the windings in.

                        Yeah, I talked with Ken and he assumes the same as me, that the armature is weak. He is going to replace everything inside and actually test the output, not just do a cosmetic and bushing replacement.
