About 20 years ago I bought a pickup load of 63 to 67 parts . I have 3 axle shafts with the outer flange still on them . One has a thick flange the others are the thin flanges . When did the flange size change or was it an over the counter part ? I dont think engine size had anything to do with it .

The thick u-joint flange was a 1963-only item. It was cast of nodular iron. That's why it's thicker because it needs the extra material for adequate strength.
As it turned out, it did not really have adequate strength and it was replaced by a forged flange for 1964. This is the thinner flange. It was also SERVICE for 1963. It was used from 1964 through 1974.
In 1975, a new forged flange came into use. It was similar to the 64-74 flange but its configuration is a bit different. It's still a thin profile, though, just like the 1964-74.In Appreciation of John Hinckley- Top
